| Ok,
now we are ready to start the project. |
 |
Layout
all the parts on a 12" x 12" square of 3/4" plywood.
Something close to the layout here will work. |
 |
Once
you are happy with the layout, screw everything down. |
 |
Start by crimping
a quick connecton on to the Black lead on the AC power cord. You will
have 3 sizes of quick connectors. Match the size to the tabs on the
AC fuse holder. |
 |
Do the same thing
for the Green and White wires. Chose the quick connector that fits
the tabs on the AC filter. Plug the wires in as shown. You will also
need a small wire that runs from the other side of the AC fuse holder
to the AC filter. It should look just like the picture when you are
done. |

Next, cut two
black and two white wires about 8" long from the 18 Gague wires
provided in the kit. Crimp quick connectors on both ends. Chose the
size to fit the tabs on the switch and the AC filter. It should be
the same size. This is temporary to test the board. You will not need
these wires in the cab. |

Attach a White
and a Black wire to the tabs on the other side of the AC filter. Run
the wires to two of the tabs on the switch as shown. Attach the other
White and Black wires to the other side of the switch. |

Take the loose
ends of the Black and White wires and attach them to two of the bottom
tabs of the AC Distribution Block. |
 |
Next, cut two
more Black and White wires long enough to reach from the AC Distribution
Block to the Switching Power Supply. Crimp quick connects on one
end of each wire, and spade connectors on the other. Attach the
quick connects to two of the upper tabs of the AC Distribution Block.
Be sure to keep the White wires together on one side, and do the
same with the Black.
The Switching
Power Supply has two screw connections marked "AC" Attach
the end of the Black wire with the spade connection to one screw,
and the end of the White wire with the spade connection to the other
screw.

Cut two more
Black and White wires long enough to reach from the AC Distribution
Block to the Isolation Transformer. Put quick connects on all the
ends. Attach one of the quick connects from each wire to the other
lower tabs on the AC Distribution Block. Again, be sure that you
keep the White wires on one side, and the Black wires on the other.
Attach the other
ends to the Lower tabs on the Isolation Transformer.

Now we need
to run a ground wire all around the components. Use Green wire,
and start at the AC Filter. Use the spade connections on each end
of the Green wires. The Green ground wire should run from the AC
Filter to the Isolation Transformer, to the Switching Power Supply.
The ground should
be attached to the screws used to hold the components onto the board.
Last, run a
Green ground wire from the AC Filter to the switch. use the nut
on the switch to clamp the wire to the switch. It needs to be secure.
You may have to rig this a little, but it's only temporary.

This

Smoke test.
Before you throw
the switch, remember: EVERYTHING FROM THIS POINT ON WILL BE HOT.
YOU WILL GET A SERIOUS SHOCK IF YOU ARE NOT CAREFUL!!!
Plug the AC
Power cord in and throw the switch. If you get a red light on the
Switching Power Supply, you are doing good.
As a side note,
I use the rubber handles on a couple of pliars to throw the switch
for the first time, and then use the multimeter to check all the
components to be sure nothing is charged where it should not be.
Be careful.

Testing Phase.
Check the AC
Power Cord at the AC filter. Be sure you are getting about 120 Volts
in. Put one lead on the Black, one on the White.

Do
the same at the AC Distribution Block. |
 |
And
again at the top tabs of the Isolation Transformer. You want between
120 Volts and 130 Volts. |
 |
Check
that the Switching Power Supply is getting 120 Volts. Put one lead
on one of the AC screws, the other lead on the other screw. |
 |
Put
one of the multimeter leads on the ground screw of the Switching Power
Supply. Touch the other lead to the +5V screw. You want it to read
+5 Volts. Who would have guessed? |
 |
If
it reads higher or lower that +5 Volts, use the adjustment screw on
the Switching Power Supply to tweak it to +5 Volts even. |
 |
Touch
the other lead to the +12V screw. You want it to read +12 Volts. Or
very close. If it does not, there may be a problem with the Switching
Power Supply. |
 |
Touch
the other lead to the -5V screw. You want it to read somewhere close
to -5 Volts. It probably won't be right on. |
 |
Turn
off the switch and unplug the AC Cord. |
 |
Unplug the White
and Black wires from the switch to the AC Filter and AC Distribution
Block as well as the Green ground wire from the switch to the AC
Filter.
You will not
need these wires at all anymore.
